Aircraft structural inspection is still done by eye, by hand, and on paper. A technician finds a dent, then either calls in a third-party mapping vendor or reaches for a depth gauge, and the aircraft sits while someone interprets the result against the OEM Structural Repair Manual. The measurement is subjective, the turnaround is measured in hours, and the record rarely leaves the hangar in a form anyone else can use. The volume is what operators underestimate. A major US carrier running roughly 4,000 daily departures sees a structural damage or conditional inspection event about once every 650 flights: roughly six a day, more than 2,000 a year. Hail, lightning strike, and ground vehicle contact drive most of it. Every one of those events is a manual, judgment-based decision with an aircraft on the ground behind it, direct AOG and delay cost attached, and an inspection record that cannot be audited or reused.
